Incipient spray fluidized bed agglomeration at the border to coating
Laufzeit: 16.10.2023 bis 15.10.2026

The project aims to track the border between spray fluidized bed agglomeration and coating, which are the important key processes for advanced particle engineering. We will investigate experimentally agglomeration in the vicinity of this border (borderline agglomeration), focusing on the starting period of it (incipient agglomeration), in which dimers (to single particles stacked together) are formed from primary particles. The main focus is on simplest agglomerate structure and clearest conditions of spray fluidized bed agglomeration process. The process will also be described by modeling. Here, we can capitalize on own Monte Carlo models, which are stochastic and discrete, able of representing micro-scale events and processes. The goal is to radically improve these models. So the crucial model constituents will be revised, namely the sub-models for breakage and drying, based on separate experiments without spraying (for breakage) or without binder in the spray (for drying). The criterion for aggregation or rebound after wet collision will also be revisited, though still based on normal momentum dissipation. The improved model will provide direct and unconditional access to the agglomeration-coating border, making regime maps obsolete.

Autonomous structure formation rocesses in spray fluidized bed agglomeration
Laufzeit: 15.12.2022 bis 14.11.2025

Recent progress in spray fluidized bed agglomeration enables to model kinetics and particle formation during the process. With minimal amount of empirical information on the influence of operating conditions on fractal dimension, agglomerates can be produced in silico, even printed out in 3D. Such advanced technologies shall be applied to the continuously operated process, in combination with new methods for inline monitoring and automatic control. The goal is to automatic control. The goal is to autonomously run the process towards desired agglomerate structures and structure-dependent end-user properties.

Hetero-aggregation of fluidized nanoparticles and solid-containing aerosol droplets
Laufzeit: 01.10.2021 bis 30.09.2024

The project aims at mixing in fluidized bed very small particles (nanoparticles or submicron particles) of different composition to hetero-agglomerates, which may additionally be encapsulated or coated with the help of aerosol droplets that contain embedding solid material. In this way, binary or ternary particulate composites of extremely finely dispersed constituents will be produced, aiming at new and superior properties. Instead of conventional fluidization, special spouted bed equipment with adjustable air inlet will be used for processing. High-velocity air inlet jets, which may be assisted by an immersed impactor and admixed large breaker particles, help to shift the highly dynamic equilibrium between aggregation and breakage towards smaller and stronger agglomerates in this kind of equipment. Submicron aerosol will be generated by a novel technique which is simple, robust and easily scalable. Regarding the characterization of agglomerates, new methods to reconstruct 3D agglomerate structure from 2D imaging data will be developed. In this frame, the level of sub-agglomerate mixing will be identified and pushed towards individual nanoparticles by use of non-flame, i.e. not sintered, raw material. Finally, the project will set ground for hierarchical discrete models that can describe process kinetics and agglomerate formation even with very large number of primary particles. In SPP 2289, methodic cooperation and technical complementarity is seen with, especially, projects on crossing flames, high shear mixing, assisted fluidization, and imaging.

Ultrathin coating of fluidized particles by means of aerosol
Laufzeit: 01.10.2021 bis 30.09.2024

Coated particles for various applications are usually produced by spraying solid-containing liquid on mechanically agitated or fluidized cores. Every spray droplet which is deposited on the surface of a core particle leaves behind a solid remnant after evaporation of the solvent or suspension liquid (preferably water). Each such deposit is a building block (BB) of the coating layer. However, spray droplets are quite large (typically 40 µm with two-fluid nozzles) in present technology, so that BBs are also large, resulting in coarse and thick coating. Radically thinner and finer resolved coating layers (down to the nanoscale) could be produced on fluidized particles by using aerosol (with droplet diameters around 1 µm or less) instead of common spray. Feasibility of the respective aerosol fluidized bed (AFB) coating process has recently been shown by a proof-of-principle experiment. On this basis, the present project aims at a thorough scientific investigation of the novel AFB process. This includes batch coating experiments with variation of operating parameters, materials, as well as aerosol generation and entrance conditions. The quality of coated particles is characterized thoroughly by scanning electron microscopy and various image analysis techniques in regard of intra-particle coating thickness distribution, inter-particle coating thickness distribution, average porosity, porosity distribution, and pore size distribution. Supported by such unique data, a stochastic (Monte Carlo) model is developed and parameterized to accurately simulate the buildup of coating layers on single particles and in the population of particles; Moreover, in the surface coverage period (possibly with island growth) and later on (in the coating layer growth period). Finally, measurements are conducted and a model is developed to predict solids yield of the process, which is equivalent to the efficiency of the fluidized bed in filtering aerosol droplets out of the gas flow.

Design of Novel Fluidized Bed Processes for Plastics Recycling
Laufzeit: 01.07.2023 bis 30.06.2024

Pyrolysis has been also identified as the most promising pathway for chemical (tertiary) recycling of end-of-life plastics, especially when separation of the different fractions is challenging and costly or when the plastics are contaminated with e.g., biowaste. Both processes pose significant challenges, such as: (i) the melting of plastics before conversion and coking leading to upstream and downstream clogging problems, (ii) the emissions of dioxins and other chlorinated organic compounds, or (iii) the high oxygen content of bio-oils, requiring important upgrading in the case of biomass pyrolysis.

This project is part of the research initiative SmartProSys -Smart Process Systems for Sustainable Chemical Production at Otto von Guericke University Magdeburg. The aim is to develop a novel and flexible method, based on fluidized bed technology, for the co-pyrolysis of biomass and plastic waste to produce useful raw products. The development of this new process needs to be based on the detailed modeling of the chemical and physical phenomena involved in the conversion process in conjunction with the complex behavior inside a fluidized bed. Special attention needs to be put on the physico-chemical properties and morphology of the used feedstock, as well as their evolution during the conversion process.

Contact heat transfer and heat conduction in packed beds of edged particles
Laufzeit: 15.07.2020 bis 14.06.2024

A central parameter of thermal DEM is the particle-particle heat transfer coefficient during binary contacts. Contact heat transfer is always important when heat is transmitted from a wall to an ad-joining bed of particles in order to conduct thermochemical processes, but in presence of steep temperature profiles it can also be significant when heat is supplied from the gas phase. Despite of its central role, simplified models, the validity of which is questionable even in case of equally sized spheres, are used to calculate contact heat transfer. Any reliable background is missing in case of edged, polyhedral particles, despite of many applications in practice. The project aims at a new and more reliable way of predicting the heat transferred when particles come for a certain period of time in contact with each other from effective packed bed thermal conductivity. Therefore, effective packed bed thermal conductivity shall be investigated by experiments and simulations for a wide range of different polyhedral particles. This will enable the prediction of effective thermal conductivity and contact heat transfer not only for spheres but also for arbitrary materials that consist of polyhedron-like particles. In this frame, packed bed porosity and the relative area of flat interparticle contacts will also be derived from X-ray µ-CT imaging results and correlated with adequately defined particle form parameters. Moreover, interstitial packed bed morphology, in-cluding pore size variability, will be characterised. Ultimately, the research goal is to place the thermal part of the DEM on a scientifically well founded and technically easily usable basis for particles of any shape.!!!

Laufzeit: 01.09.2019 bis 31.12.2023

Transport and distribution of water in conjunction with the oppositely occurring transport of oxygen in the anodic porous transport layer (PTL) restrain crucially the performance of water electrolysers. To remove such limitations pore network models of the PTL will be developed. Pore networks will first be generated (based on 3D X-ray µ-CT data) and validated for real materials. Then, systematic pore network simulations will be conducted to track modifications of the internal structure that would be beneficial for performance. Validation experiments will be provided by a joint experimental project.Discrete simulation results that can be used for deriving effective transport parameters for continuum modelling will be delivered to it.

Coating of fine particles by aerosol and other techniques
Laufzeit: 01.01.2018 bis 31.10.2022

Coating of very small particles in gas atmosphere at nearly ambient conditions is highly desirable but still a challenge in industry. Conventional spray fluidized bed (or similar) processes tend to extensive agglomeration when the core particles are too small. The process can, though, be shifted to smaller core particles when conducted with aerosol, instead of conventional spray droplets. Apart from fully coated particles, particulate products with interesting patterns of island surface growth can also been achieved in this way. Conventional sprays are also investigated, based on the idea of embedding single particles to be coated in single spray droplets.

Pore network modeling of freeze drying on the basis of lyomicroscopic and tomographic measurements
Laufzeit: 04.01.2019 bis 31.03.2022

Freeze drying is a necessary and common process in the manufacturing of high-value products, but it is also slow and expensive. Efforts to increase the efficiency push the process into regions, in which the solid scaffold of the product can soften and collapse. Such damaging events are always local and can thus not be captured by conventional continuum models, which are also otherwise limited in their predictive ability. Therefore, and for the first time, a pore network model capable of representing the microscale shall be developed for freeze drying in this project. The pore network will be three-dimensional and irregular. It will account for the local, pore-scale variation of heat and mass transport as well as of structure and properties of the drying body, with two-way coupling between heat transport and drying. Freezing experiments and experiments of subsequent freeze drying of aqueous sugar solutions in a lyomicroscope will guide model development. Freezing is a crucial step, because it creates around ice crystals of different size and shape the solid scaffold to be subsequently dried. The morphology of the frozen or freeze dried material is evaluated on the basis of three-dimensional X-ray tomography data and used to generate realistic pore networks. Parameters of the pore network model are identified and the model is validated by freeze drying experiments conducted both outside and within the region of conditions that result in structural collapse.

Advanced drying theory of capillary porous media from high-performance-computing pore network simulations
Laufzeit: 01.06.2017 bis 31.08.2020

Drying of porous media is central to many environmental and engineering applications. In this context, this project aims at performing a major breakthrough in the modelling of the drying process in capillary porous media. The work is based on a combination of state of the art pore network modelling, pore network simulations and new experiments.
Two- and three-equation continuum models are developed taking into account the non-local equilibrium condition of the vapour and from the distinction between the percolating and non-percolating liquid clusters. The secondary capillary structures corresponding to the liquid trapped in various geometrical singularities of the pore space is characterised experimentally and from numerical simulations and taken into account as a distinct and specific phase in the continuum models.
The pore network models are developed so as to perform high performance computing (HPC) simulations, which is necessary to meet the length scale separation constraints allowing the computation of continuum model parameters from pore network simulations.
Experiments of drying with a dissolved species (salt) are performed in order to obtain additional validation of the pore network and continuum models developed in the project, noting that situations where a dissolved species is present in the liquid are of paramount importance in many applications. In the present project, the formation and distribution of salt crystallisation spots are used as key validation factors of the models and as physical signatures of the drying process, especially as regards the impact of the secondary capillary structures developing during drying.

Scale transition from discrete to continuous models for drying of porous media
Laufzeit: 01.11.2016 bis 31.10.2019

The scale transition from pore network models to continuous models (one or two equations) of drying has been pioneered in a previous project for rather uniformly structured porous media. Now this investigation is extended to porous media with specific types of micro-structure (e.g. spatially correlated systems of small and large pores). The key question is, how micro-structural features can be reflected in the parameters of continuous models, breaking path for fast but realistic and accurate process simulations. New algorithmic approaches that would accelerate computations for the underlying pore networks are also considered.

Pore network modeling of superheated steam drying
Laufzeit: 01.01.2014 bis 28.02.2018

Evaporation at a hot-spot and condensation at a cold-spot can transport heat with a higher effective thermal conductivity than that of any existing material. This principle in used in so-called heat pipes. Here, a specific type of heat-pipe evaporator is considered, which involves evaporation out of a wet porous wick in contact with a hot fin into vapor transportation grooves. Pore network models are used for simulating transport phenomena and liquid distribution in the wick, aiming at the identification of optimal operating conditions and wick structures. Novel pore network models are developed for superheated steam drying. Contrary to conventional continuous approaches, such models can capture the influence of product micro-structure on the drying process. Efficient processing, which is adapted to product features and quality is the ultimate goal.

Pore network models are unique in connecting structural features of porous media with their macroscopic properties in order to, e.g., find out how long a wet material would take to dry. On the other hand, pore network models require a much longer computation time than numerical solution of differential equations for description of transport phenomena at the macro-scale. Therefore, methods are developed for extracting effective transport coefficients from the results of pore network simulations. When successful, this approach can provide both, description of the influence of material structure and computational speed.

Biotechnologie, Pharmazie etc.).

Energetische Optimierung kontinuierlicher Wirbelschichtprozesse (Teilproject 8, WIGRATEC)

Evangelos Tsotsas is Chair of Thermal Process Engineering since 1994. He has a PhD (1985) and a habilitation (1990) from Karlsruhe Institute of Technology, and was Senior Process Specialist at Dow Chemical from 1991 to 1994. With many PhD and postdoc researchers, he works is on drying, and on particle formulation processes, such as spray fluidized bed agglomeration, granulation and coating. The group has extensive experimental facilities in these fields, including various types of particle characterization, 3D imaging and process monitoring. Novel discrete models (pore networks for wetting and drying, Monte-Carlo for particulate processes, thermal DEM, combinations of DEM with CFD and volume of fluid), but also continuous approaches (such as population balances) belong to the research portfolio of the group. Tsotsas has authored about 500 papers in refereed journals and conference proceedings, and he is the editor of the five-volume book series Modern Drying Technology.
